I have a Pfaff Quilt Expression 4.0. Just last night it stopped working - the fabric wouldn't feed through and the bobbin thread wasn't catching. After some investigation it appears that the upper thread is getting caught on this little metal arm that is called an "upper thread fetcher". Anyone know why? Or how I can fix it?
It seems to otherwise be running normally. When I begin sewing it does grab the bobbin thread, but because the upper thread is catching on this thing it can't advance or feed through and the bobbin thread doesn't come up at all. The sewing machine isn't able to make any stitches. The needle goes in the fabric, the upper thread goes around the bobbin wheel and gets stuck. I have to cut the thread away from the fabric in order to release it and then remove the bottom plate in order to get to the thread at all.

If the thread is getting suck on the bobbin spindle and wrapped around this can be because the machine can be dirty inside or there is a small issue with the feed dog of the machine. Take the machine apart and clean out the inside where the bobbin, case, and housing are. Remove the housing and clean really good inside. Use your small brush to brush out all the lint and thread inside the machine. Now take one drop of oil and oil the inside of your machine.
It sounds like your machine is jammed with threads / fabric inside, keeping this machine from functioning. Remove all of this, making sure that the bobbin area is free of build up. Rethread and start over!
The problem with sewing machines is that we don't realize the hard work they do and the lint accumulation that is involved with working with threads. When you look at your clothes dryer and see the lint - well, the same thing is slowly happening with thread in these machines with fast moving parts! It is no surprise this happens.
Machines should be cleaned/serviced once a year, hopefully by a professional. Barring that, we just use them till they stop functioning and then need a repair job.
Same thing just happen to me with a Pfaff expression 3.5. I removed some pieces to clean the lint inside. Not working and doing the same exactly thing you said.
I so took out the little "upper thread fetcher" (who seem to cause the problem) and tried rethreading and it all worked good and the sewing is ok too!
